Hy,

no matter the settings, synchronization rarely works correctly.
95% of the time, synchronization just freezes up. You can't restart it. You have to press the X to cancel synchronization and try to restart it.
After this 75% of the time, I have to shut the app completely and restart it via task manager, because the app itself doesn't respond anymore. Sometimes you have to disconnect and reconnect the syncing device even.

I don't know if my library of 120GB is maybe to big for the App...

It doesn't matter which device you try to synchronize, flash, sd, or mp3 player,
on  my windows 7 pro, sync does stop responding most of the times.

An other problem is, if you try to sync 40GB, the app takes 3hrs to do it,
while most of the time, the app stops responding.
Music may continue playing, but sync doesn't work.

Is this a known problem, or does a solution exist?

What happens if you drag-and-drop your music library onto your player/sd card via explorer?
If it takes very long time as well, then you might having hardware issue.
